I may have mentioned this a few days ago so sorry if it's a repeat. 
I'm currently building terminals out of polystyrene foam, if 
necessary by sticking blocks together with ADOS polystyrene contact 
glue then shaping them roughly with a serated knife and sanding to a 
smooth finish. Then I give them a single coat of cooking foil using 
the same adhesive. The ridges and bumps in the foil are made quite 
smooth by rolling the finished article around on a hard flat surface. 
Works well.
